This disaster is from another thread  I tried drilling it out with no success.  Thing must be hard as a diamondThen I used an O/A torch to try and punch it out.  This was a real short lived experiment.  The heat zone was too large, and the casting started to melt So now I got a real messHad to do something..........ANYTHING.  So I set up the plasma.  Yeah, the plasmaPunched her out clean as a whistle   The divet on the upper right hand side of the casting is where the gas torch started to melt the metal.Another view, nice straight blowout The plasma starts cutting instantly, and the HAZ is minimal.For this operation I made three "passes".  Each time I blew out a little metal (mostly back in my face), and finally penetrated on the last "pass".  The setting was 45amps, 75psi air.  I felt that a 60amp tip might be too hot, and I felt that a gradual process was best.  Maybe not, but it's all history now.The piece of plate in the background was to shield the engine from any slag and sparks.  Sparks do nasty things when they hit oily things.There's enough undamaged casting to hold a plain ol' bolt.  Luckily this wasn't a blind stud hole."Any day above ground is a good day"http://www.farmersamm.com/

Reply:I'm surprised hitting it with the OA torch caused so much issue... often you can wash it out of the cast iron with minimal destruction. Interesting plasma results. Good to remember. I've bolted my share of old exhaust headers. Nothing fun about exhaust work. Around the farm bolts are preferred anyway... the next time just torch the sucker off and put in new bolts when your done. On a lot of stuff it's too much work to even try... and when do try you discover the nut was tack welded by the last guy... after it snaps off. Broken studs use to make me crazy. Since I've stopped drilling broken studs and bolts and started welding them they are cake. I've been tig welding them with great success. The concentrated heat on the broken stud works wonders in breaking rusts evil bond. On an exhaust header you may have to heat the ear with the torch also. I've been thinking of buying some X-Tractalloy to have on hand as my tig isn't very mobile.
