I have been welding some tests parts on 1/8" aluminum and I have been able to run some very nice butt and corner welds, but when I try the fillet weld the welds gets crazy very big bead and just plain junk.I am welding on the same size coupons each time.  I almost had it this weekend, but after about 1/2" into the weld things went bad.  I know hot and fast and I am able to create the bridge with no problems.I was running about 150A, 1/16" 5056 and 4043 with a 3/32" tung.  I noticed when I would dip sometimes I could get a arc back from the tungsten like the filler jumped into the tungsten, but I was not even close to touching the filler on the tungsten.  I did have some extra tungsten stick out to see and I was using a gas lens so I have good coverage with gas.  And yes, CLEAN, CLEAN, CLEAN... acetone before and after the dedicated SS wire brush.Do I need to maybe point the tungsten towards the base plate more then the center of the fillet?  I noticed if I did a backwards movement before I dipped I have a little better result, but I never use a back movement for butt or corner welds and they turn out nice. Thanks in advance!Build a Barstool Racer at BarFlyRacers.com!

Reply:A picture would help. And then, after so much work...... you have it in your hand, and you look over to your side...... and the runner has run off. Leaving you holding the prize, wondering when the runner will return.
