Historically I've used 4043 filler rod for my aluminum tig. This works well for aluminum sheet, 3003, 5052, but is not so consistent when welding aluminum square tubing or pipe. I assume due to the anadization on the tubing. I picked up some 5653 filler and it seems to be more consistent when welding the tubing. Can I stock, use 5653 for all my aluminum jobs or should I vary filler alloy per job?Miller TrailBlazer 251Miller HF-250-1Miller MaxStar 150 STLHyperTherm PowerMax 380 plasmaLincoln PowerMig 180Millermatic 252Miller Diversion 180
Reply:5653 filler.Really?Check the box. There are many different alloy guides that provide recommended filler.  One is located on page 42 of Miller's Tig Handbook.Syncro 250 DX Dynasty 200 DXMM 251 w/30A SG XMT 304 w/714 Feeder & Optima PulserHH187Dialarc 250 AC/DCHypertherm PM 1250Smith, Harris, Victor O/ASmith and Thermco Gas MixersAccess to a full fab shop with CNC Plasma, Water Jet, etc.

Reply:Personal preference shouldn't be your major consideration.  Use a filler selection chart.http://www.alcotec.com/us/en/support...on_Chart-2.pdfFor 3003......4043 is idealIf you're using 5052 in marine or intermittently wet applications best corrosion resistance and crack resistance comes from 5554 filler. That should be your primary concern with boats and boat-related things. In non-marine you want to fill with 5183 or else 5356 which is slightly less desirable. Aside from corrosion these give the best overall weld properties.  If 5052 parts need to be anodized the best color match is 5356.It's not the best idea to use 4043 for welding most 5xxx alloy since it will produce both inferior strength and ductility with them. There are some 5xxx series alloys you should NEVER use 4043 on. The only reason I'd use 4043 is if cosmetic appearance was the only concern.5183 is ideal for for welding 6061.   5356 filler is also good but produces a bit less strength particularly if PWHT is going to be done. If post weld heat treat is not done 5356 is just fine.  Again, 4043 filler produces inferior strength and ductility in 6xxx alloys. It's only virtue is it's good wetting action and flow characteristics. Consider it for cosmetic welds, or for otherwise difficult-to-weld repairs.5356 is ideal for extruded 6063 tubes and other shapes.Last edited by Joshfromsaltlake; 07-30-2012 at 02:41 AM.
Reply:4043 on 3003 would not be my first choice, 1100 would. Weld pool silicon content of the 4043/3003 mix drops to around 3% with a substantial loss of ductility. -Aaron
