Reply:Your saw will no longer work. Pack it up and send it to me and I'll be sure to deal with the problem promptly upon it's arival. .No government ever voluntarily reduces itself in size. Reply:I make my own bandsaw blades from coil stock.  I do up to 1".  I have silver soldered some, and I have tig welded some.  To silver solder, I use a very steep scarf joint, about 15 degrees from the length of the blade.  Lay one side of the blade against the other and grind both at once so the angles match.  For tig welding, I use inconel 625 filler.  Tig is faster for just one, silver solder is faster for several.  Either way, my success rate is about 80-90%.
Reply:Square up the ends and tig weld it. Smooth the weld and anneal with the smallest torch you have. Some people like to peen the weld but I don't.

Reply:CEP,I can see where you annealed it after welding (nice welding job BTW), but my question is what did you use to grind/file down the weld to get smooth operation?  The blade repair looks too rough for smooth operation.  Maybe its just the photo.Jerry30+ yrs Army Infantry & Field Artillery, 25 yrs agoMiller 350LX Tig Runner TA 210, spool gunLincoln 250/250 IdealArcESAB PCM 500i PlasmaKazoo 30"  vert BSKazoo 9x16 horiz BSClausing 12x24 lathe20T Air Press

Reply:The same as I use on the blades I make from bulk stock.  Just saw no marks outside the blue area and wondered.  Guess I'm not too good with the angle grinder.Jerry30+ yrs Army Infantry & Field Artillery, 25 yrs agoMiller 350LX Tig Runner TA 210, spool gunLincoln 250/250 IdealArcESAB PCM 500i PlasmaKazoo 30"  vert BSKazoo 9x16 horiz BSClausing 12x24 lathe20T Air Press

Reply:My Do All has a built in blade grinder, and welder to allow you to do pierce work. It grinds the ends to mating angles, then uses resistance welds. I think I would braze them.An optimist is usually wrong, and when the unexpected happens is unprepared. A pessimist is usually right, when wrong, is delighted, and well prepared.
Reply:we use to use a bandsaw welder in the machine shop , it was mounted to the side of the saw .http://www.zoro.com/dayton-welder-bl...Q&gclsrc=aw.ds

Reply:If CEP would just stop hoarding all those welding machines, he could easily afford an Ideal blade welder, grinder and shear. $300,000 isn't that much. http://www.ideal-werk.com/uploads/tx...S_englisch.pdf
