Aluminum eqp set up and finishing processes

Its been a while since I've welded aluminum, but it's slowly coming back to me- I'm having some difficulties adjusting the old eqp and high freq. settings to produce consistant welds on 4043 alum. I'm assuming my consumables are not right (using Radnor 17 air cooled tig torch) with Miller HF-251D-1 High Frequency arc starter, running off a Miller 300 'Shopmaster' thats 12 yrs old. I'm using straight argon and pure tungston balled up. The inconsistant weld arc is one problem, but I'm getting it to work somewhat, the main problem I have and hope someone can give me some advice on is this; I'm plug welding 3/16'' plate 'skins' to alum. sq. tube to minimize welds and appearance of welds but even though I 'plane' welds of carefully, after 'finishing' process, you can see where the welds were placed. Is there a cleaner process? Everything is thoroughly cleaned and prepped before any welds are placed, and I even finished up with light 'scotch pad' abrasive to blend materials in but you can see the welds. Edge welding was causing too much warp problems and taking alot of production time. Anybody got the fix? DVEX- LAS VEGAS
