Whats the best way to make a half round end on square tube

Is there any practical way to do something like this without a mill? Attached Images
Reply:I was actually looking at a machine that could do thing like that today. It cost big money and weakened the metal at the bends where it was stretched.Miller DVI2Lincoln Precision Tig 225Thermodynamics Cutmaster 38Everything else needed.
Reply:cut a piece of round bar the thickness of the square tube- that is, if its 1" square tube, get a piece of 1" round, 1" long. Weld it to the end of the tube.Then, the only joints you have to sand out are flat ones- the curvature is established by the round bar.

Reply:its a part for a piece of fitness equipment, it needs to end up with a nice finish. Doesnt matter if its solid or not, tube would be nice since its easier to cut though. The tube idea seems like it will work pretty good. I guess there will be a a lot of grinding and some filler.
Reply:All good ideas.Just another options, probably not any easier.  cut your half round shape in the tubing without removing the sides.  Then, fold the sides over the half round shape, weld and grind.  Might take some heat.  I make rounded corner on angle using that method.

Reply:How many do you need?If you had a few and it was for commercial reasons I'd draw it and get it laser cut...all exactly the same , fast and all exactly correct.A good guess is better than a bad measurement

Reply:For a one-off piece, you could whitle it out on a good bandsaw with the right blade(s) and some patience. If you are planning on making more than one I would consider using one of the other suggetions above.  I can make that radius with my 1/8" blade.  To get the long sections straight and for the smoothest cut, I would use my 1/2" blade.  Depending on the material (alum or steel), it may take about a half hour.  I have dry cut 2" thick billet alum on my saw w/ no problem.Hobart 140 Handler w/ gasHyperTherm Powermax 380 Plasmaoxy/acetylene
