I am building a headache rack for my 2007 chevy out of 2x4 rect tubing similar to the one below, but I want to have a radius at the corners, I think its a 6" radius. What will be the best way to bend the tubing for this? Its a 70* bend. I do not have any type of specialty bending tools, just a welder, A/O torch, grinders, bandsaw. I have read some about the notching method but dont know any details, width of notches, spacing,etc. and I dont want it to look like dookie. Any suggestions?

Reply:Fab bend/radius from plate. Us your torch to cut the shape. It would be easier to bend the top and bottom plate to match the pattern you cut.
