I finally got tired of my too short welder stick leads and got some additional length.  I got connectors male/female so that I could use my current cable on the ends that are lighter weight and thus keep the flexibility/weight that I am used to having at the stinger. The connectors came with the lugs, the set screw, and the copper sleeves that goes over the copper wire to clamp on.  I thought about "tinning" the copper ends to stiffen them before clamping the set screw onto them as they are a very fine wire that makes up the cable but decided that would be a VERY BAD idea.My problem is that the copper sleeve that goes over the wire inside the lug that the set screw clamps down in either does not hold if not tightened enough or if tightened enough to hold, breaks through the thin copper sleeve and bits into the fine copper threads that make up the 1/0 wire cable and I am certain they are cut/damaged from the set screw.  Do I have too light of weight a copper sleeve or is this the way the clamp is supposed to work?  How much concern should I have about the set screw cutting the fine copper threads of the 1/0 cable.  I have never had 1/0 cable made up of such fine threads of copper.  I guess that is why the cable is so flexible. Thanks
Reply:What I have done in the past is take a 1/4 or 5/16-inch flat washer, grind two flat spots on it. Slide it in the connector on top of your welding lead, run the set screw down real tight.Don’t pay any attention to meI’m just a hobbyist!CarlDynasty 300V350-Pro w/pulseSG Spool gun1937 IdealArc-300PowerArc 200ST3 SA-200sVantage 400
Reply:There is copper wrap that could be used too. Wrap that cable tight with copper.I use a copper pluming tube, 1 inch dia, or so. Cut a piece out of that tube. Convex shape will match and protect cable fromscrew good, and clamp is good too.charl
Reply:Most of my connectors have been reused multiple times, and any sleeping is long since gone. The Tweco connectors I buy don't even come with the sleeve any more. That ball end set screw doesn't seen to break the strands, just leaves a hemispherical dimple. I just strip it, stuff it in there and crank down tight on the screw. Only time I have had issues were when I soldered them years ago, they eventually all failed, or when using a light gauge whip in a bigger connector.
Reply:The set screw is meant to bite into the strands of wire to make a good connection. Just tighten it good and tight, no worries.JohnA few weldersA lot of hammersA whole lot of C-clamps
Reply:Tinning the fine strands of copper is, in my opinion, bad practice. The tinned conductors are really difficult to clamp properly.  The tinning keeps the conductors from conforming to the connector.I offer three choices: Good, Fast, & Cheap.
