My first driveway gate....

So I finally got a driveway gate job,  the gate is 18' 5-5/16" wide,  a double gate: Of course I wanted to post all these pictures while the project was goin on,  so I could get advice,  but you know how that is...  No time,  gotta meet the deadlines yadda yadda.... So it starts with a drawing done by the architect,  giving me pretty good measurements to go off of.  I had to buy a HF tubing roller,  and swag off road dies for the 1-1/2"x3" top rail.   Then I had to modify the roller to accept 3" tubing,  I know I know the HF roller is not meant for heavy stuff like 1-1/2"x3" and the thinnest I could get it was 11 gauge....  It was a bear to bend. Here's some pics of  the roller modification:Here's the roller with the tubing ready to roll... I should have realized that the HF roller wasn't gonna bend that heavy tubing,  but I'd never done any rolling at all before so it was a learning experience for me.  I started to roll the tubing and quickly realized that I was fast approaching the max output of the roller,  even with its extended arms.   Then using this formula I determined the radius of the tubing :   R=H/2 +W*W/8*HI figured out the tightest radius I could get with the roller is a 32' radius,  and I needed an 18' radius....   http://www.philswelding.com
Reply:Then this happened: the bearings busted out on the rollerSo I knew thats as much curve as I was gonna get,  so I had to cut into it with my portaband to make the curve tighter until I reached the desired radiusThen of course I had to weld and grind each joint,  I TIG welded them to avoid too much weldament build-up then I grinded and sanded each joint.  The pieces after that were slightly warped,  which is what I want to avoid but I fixed it after I welded the frame together by slicing into it then clamping it down to the table.  Here's a pic of the top rails welded and ground: http://www.philswelding.com
Reply:It took me almost a week to get the two top rails bent,  welded and ground. So then I used the roller to make the radius of  second rail,  which was 1"x1-1/2" 14 GA,  which went much nicer,Then I assembled the frames:I use a level to make sure they were not warped at allAdding the pickets,  with the collars:At this point you can start to see the gate come together  and get a good idea of how it'll look when it's done......  I have is pretty exciting for me. http://www.philswelding.com

Reply:Then I drilled  holes,  then sent them out to get galvanized.... Then I bought  a specific primer for going over galvanized steel,  then a special urethane alkyd enamel paint for the finish coat and this is how they looked after I painted them :And then the install,  I use badass gate hinges,  which are rated for 2000lbs each,  and are fully adjustable,  They're done!!! I was extremely happy with the resultThe company I work with installs the gate openers systems for the customers which is pretty cool:Then  charge $8000 for that service............. So all in all,  I think it went pretty good and came out great,  and I can't wait for the next one,  everyone was happy...  Including me when I got my check.! Reply:Verry nice gate. I built one similar about two years ago. I also had trouble with the same tubing roller and decided next time I'd take it to another shop to have it rolled. Reply:Ok, thanks.So you said it took about a week to bend the two top rails. Did you do this to keep more money in your pocket or to learn something the hard way, or just to prove you could do it? I do stuff the hard way a lot because I have more time than money, but if a shop could have bent those in a day, wouldn't it be cheaper than your own labor cost for a week?Or did you want to buy the bender and needed a reason? LolSecond question: in the final pictures it looks like you can see your cut and grind marks on the vertical sides of the top tubes in the finish. Is that an optical illusion in the picture or did the texture at the grind marks differ enough from the virgin material to show through the coatings? Reply:Joker 11:Originally the arch wasn't near as high,  and it would have been possible with the roller,  after they changed it to be higher,  I thought I would still try the roller. Honestly it was mostly ignorance on my part not realizing that the roller wouldn't roll heavy tubing like that,  and once I started,  I had to finish it.  Once I realized the tubing roller wouldn't go far enough then I had to resort to the cutting the kerfs,  I wasn't gonna do that originally. Galvanizing,  causes the welds to raise even after you grind then down...  So after I grinder and sanded,  then galvanized,  I had to  sand down the welds again.  To answer your question,  yes you can see the ripples from  the weld joints,  especially because I used gloss paint.   But it's only visible when you're looking at an angle. http://www.philswelding.com
Reply:Really nice job.  I once notched a cap rail.  I smile every time I pass it, remembering a time when I was just trying to get through my second job ever. First job was curved too. Did you have to smooth the Galv?  Did you get any distortion?Very Nice!!

Reply:nice job.if you made the roller extensions even longer you might not have any issues bending that tube.torque = distance x forceso if you double the distance you are in effect getting twice as much force. Now this would not work for tight radius's, but your radius is very gradual, maybe around 15 feet, so it should work fine.
Reply:forgot to add.....what kind of paint do you use on galvanized metal, all the spray can stuff I've used flakes off too easily

Reply:Very nice gates! Kudos to you on such a nice design for your first driveway gate. I know from experience how much work doing those top rails is! Getting the two sides to match is not easy either. I started out with a home made roller to bend the top rails on a similar set of gates, but it was way too hard and time consuming. I ended up using a twelve ton hydraulic pipe bender just putting a small bend every six inches. It was WAY easier! And I was happy with the results.
