I think I finally have the problem pinned down and it looks like lincolnwelderboy wins the prize. It is the Radnor wire! The spool is getting low enough now to rattle when it turns and the rattling is in sync with the sputtering arc. I went ahead and started a new thread so it would be short read for anybody searching. If anybody can think of a tag that I did not, add it on please. There is some really fine grit on the wire that is getting in the drive wheels and actually stopped the feed completely yesterday. These crystals, the ones that I saw, were only visible because they caught the light just right and sparkled. Otherwise, they are invisible. Today, I knew they were there and could not see them. When I wiped the drive wheels, it straightened out for a while. So try changing wire before you run out and buy a new welder. Now that I have two welders, I could use suggestions on how to set up the second one: fluxcore, aluminum, etc. Thanks to all who put their brainpower to work on this, I learned a lot and solved the problem too.
