Reply:A "soft plopping" sound?  Perhaps with a better definition I can help... I'm more used to "sizzle" or "hiss" sounds than "plopping".  If I had to guess (and I am) I'd say turn the voltage down or the wirespeed up, but I'm really not familiar with the phenomenon your refer to.  I'm guessing you mean when the arc is sputtering due to too long of an arc length.
Reply:I don't think it's possible to have the conditions you're describing.That's the telltale sign of having transitioned into globular transfer which is technically not "short-circuit".Reducing voltage should get back into short-circuit.Can we fix it? Yes we can!!!
