In preparations last sumer for a Continental Divide Ride from Canada to Mexico offroad, I need to prep my new bike a '08 KLR650 for a rear rack here's a shot of the finished product less paint and the lock.  Three sets were made one for me and the other two for my riding partners. Enjoy. The assembly line painting job The mini toolbox:
Reply:Pretty fancy.. look like you have plenty of room left for plugs, zip ties and duct tape.  How did they carve out the foam?Common sense in an uncommon degree is what the world calls wisdom.

Reply:Brainfarth--the foam is the stuff you can buy from Costco or Sears, its the floor pads that dovetail together.  Trace out the shape, then you can cut with either a scroll saw or razor blade.

Reply:Farmersamm--sure did cut up what felt like 20 feet of chain.  Set up a clamp and plasma cut them in half them went to the belt sander to flatten up the edges on both pieces then build another special jig to center them on the 3/4" square tubing and clamp them tight then went to town with the MIG. They do make nice loops for straps, bunge cords, cable locks etc....  And yes, there is no such thing as ever having enough clamps!
Reply:If you build the set up over time it doesn't seem so bad.  If you went out and bought every clamp next weekend, they'd be picking you up in an ambulance taking you to the cardiac arrest centerI never can get the tie down things placed right.  I hold them with my hand and tack them, and they're either not straight, or they pull so bad I have to beat on 'em with a hammer to make them perpindicular.  Also burn my fingers too"Any day above ground is a good day"http://www.farmersamm.com/

Reply:Chenry--sure did, I made the racks for the panniers also, the panniers I bought, I could not make them for what they were selling these for and besides my sheet metal abilities would have this thing looking like a toothless hillbilly made it.
