Here's a couple I did for the local chamber of commerce.  They got a little technical because of the different off-sets.  But with enough shims and mounts, I figured it out.  They were powder coated black. Attached ImagesCommon sense in an uncommon degree is what the world calls wisdom.

Reply:I'm one of the minority but i like to build my hand rails out of such 40 1 1/4" pipe.   I think they have a much more solid feel to them and for me their easier to transport without bending them up to badly.   I used to make all my rails out of fittings and cutting miters but i recently picked up an ercolinia bender but i haven't had the time to set it up and learn how to use it properly.Vantage 500's LN-25's, VI-400's, cobramatics, Miller migs, synch 350 LX, Powcon inverters, XMT's, 250 Ton Acurrpress 12' brake, 1/4" 10' Atlantic shear,Koikie plasma table W/ esab plasmas. marvel & hyd-mech saws, pirrana & metal muncher punches.
Reply:Same here, depending on what the customer wants, either 1 1/4 or 1 1/2 inch pipe.  UNCOATED pipe, smoother, better finish, and the paint sticks better.You do some excellent work, Brainfarth.  One suggestion, start your threads a little earlier, when you are doing the initial measuring.   Would be very educational, for many here.   How do you measure?  How do you translate the measures to a layout, and then the fabrication?Myself, most of my handrails are on ramps, made to ADA standards.   I start with a rotary laser level, measure everything + or - from there, then plot the posts.  I do much the same with OSHA handrails, just have to use different standards.
Reply:I had to measure quite a few things on these rails.  I found the thickness of the post(to find center), the pieces of wood attached to the post, their relationship to the stairs, how level the concrete sides were and the distance of the last step from the concrete sides.  I plotted all my measurements in cad, connected the dots and came up with a game plan.  I based this rail on 36" tall from the leading edges of the steps and went from there.  I've never used laser levels.. Although, that would make a few jobs a bit easier.  Most of my rails are done with math.And all of my pipe rails are 1 1/4" sch 40 pipe and fittings.  They do feel more solid that thin tube.  I use bare pipe, but we have a bucket of coated fittings that I need to make my though before I can get into the clean stuff.  95% of my rails are sand blasted and powder coated.  I just cant paint them as fast or as nice in comparison to the price of powder coating.Last edited by Brainfarth; 10-25-2009 at 09:45 PM.Common sense in an uncommon degree is what the world calls wisdom.
