Ford truck, modular motor- common problem. If you have water accumulating under intake manifold it may be coming from pin hole in water port such as this one. While I would usually pre and post heat, it is not a good idea to do so under hood. (FIRE)Welded about 1/2 inch, stop, cool, repeat untill finished.Syncro 250,  4043, 3/32 red tung Attached Images

Reply:I thought you were welding the head ON the motor not the head on the motor.
Reply:That's one hell of a "pinhole".  Did you have to have someone dangle ya by the ankles to see it while welding? My name's not Jim....
Reply:I'll bet after this job you want if you don't already have one of those lay down over-engine "creepers".  I want one for my shop too
Reply:Pinhole?  There's a freakin' screwdriver through that pinhole!  I'd hate to see what you can a 'moderate hole'.  Never mind what you call a 'major hole'.    Did you do any 'finesse work' to smooth the ID of the water passage after welding that pinhole shut, or was it just try to apply the weld bead kind of smoothly for those first few passes/dips that connected to the ID of the water passage?  And why so much weld bead on the outside of the aluminum intake for just a 'pinhole'?  Was it because the aluminum just didn't want to fuse nicely and you kept having to run wider and wider until you could get a halfway decent puddle without crap in it?  Or was there something else going on with the 'pinhole' that didn't show up until you started getting some welds going?  (casting crack, seam crack, casting porosity, whatever?)  The best laid schemes ... Gang oft agley ...
