I have a round tube (4.5 inch diameter) and I have a square tube (4" square). Both have a wall around .098. The round tube is vertical, the square intersects it at a 45" angle. I have been out in my garage cutting and grinding and getting it to work, but I would like to make a paper template I can print out, tape to the tubing, and cut on a regular basis. The fishmouth calculators I see are all for round tubing to round tubing. Reply:I would make the template from the one you cut and fit.Wrap some thin cardboard (pop case or something) and trim it up. Reply:I thought about it, but am not totally pleased with the current fit... looking for a little tighter. I will have to make my template out of metal eventually. Reply:You want to make cut-outs on BOTH the round and square tube?? Why not just notch the square tube so it simply "wraps" around [a portion of] the round tube? Reply:As Oscar said, given what you are trying to acomplish I would look into fixing a jig that allows you to make the cut with a hole saw... This will probably give you the cleanest look. Provided you have a drill capable of turning proficiently a 4,5" hole saw...Mikel

Reply:The idea of cutting the pipe, scribing and cutting it seems simpler. If you still would rather cut it you can by replacing the holesaw pilot drill with a 1/2" rod, necked down to go in the drill hole. Next drill a 1/2" guide hole in your square stock at the proper angle. The new guide rod will prevent the hole saw from chattering. It's going to be loud and slow, but will work. Attached Images

Reply:It's not easy. But I have done it. The shaft that replaces the drill holds the saw ridged enough.
