The last method was too slow and I took some of your suggestions. Here is the linkhttp://weldingweb.com/vbb/showthread.php?t=29403 I built a jig that holds 10 rods. It is faster by about 25%. When I take them out, I stack them directly on the skid instead of throwing them on the floor. Wire is some harris .030 I had that will not pulsed spray. Its short circuit. 92/8 gas, 450 to 350 Ipm. "Power Mode" 2.3 to 2.2 Kw. As I went along, I turned it down for control. If I'm not careful, I can slice the washer. Gotta keep the heat on the rebar. Actual welding amps 125. 17.5 welding volts according to the meters.My son did a few hundred. Some day those pants are going to catch on fire.....Jig was 1" square tubing I had, Angle was some used stuff left over from a job, 3/8 round stock to make the wing bolts. 1/2" X 2 course thread.I used the SP100 to make the jig. C/25, .023 wire at "H-7" pretty much all she's got. It took an hour and a half to build the jig.The setup. Left to right for me. Cherry, I disagree with you on adding a bottom bar and doing away with the clamps (good idea, though) - like this, he can do multiple sizes, whereas with a bottom bar, he would be limited to one size. (Actually, make the bottom bar adjustable with another set of clamps, and ....)
Reply:The rebar came in 30" lengths. I had to cut the 45* angle on them so each one got cut in half. Lengths are different by as much as 1/2". No bottom bar........ David Real world weldin. When I grow up I want to be a tig weldor.

Reply:I'm wondering whether it would be an improvement to open the square tubes of the jig on one side?The remaining "c-channel" should still be strong enough for the clamping force required to hold the rebar. Removing the hot welded nails should be much easier and faster with an open clamp.Steffen
Reply:Chevyman, you make a good point, I'll try it. This means I can fire up the plasma!Right now, I slide them up with one hand and grab it with the other.
