I just ordered 30lbs of .035 to replace the .045 solid wire I've been running in a Lincoln Power MIG 255. I recently replaced the liner in the gun, which is set up for .040-.045 wire Lincoln Tweco 42-4045-15). Here's my question, will I be able to reliably run .035 wire through this liner, or will I need to replace with a .030-.035 liner?

Reply:Its what we do at work, I dont feel like ordering two sizes of liners and having to change liners when we change wire. I get the same liners 4045-15.

Reply:You will have no issues running .035 wire in a .045 liner. You most likely will have issues running .023 wire though a gun depending on length / Luck etc.. The main thing about running the correct drive rolls./output guides. gun liner will be the area of arc quality. Just gets a bit better when everything is matched correctly. Reply:I have a 1/16" liner in both my guns and run .035 to .052 with no problems.Disclaimer; "I am just an a$$hole welder, don't take it personally ."
Reply:I've seen issues with really long guns(over 15') and mis-matched wire - liner sizes. Or guns with 90° goose necks that create a lot of drag on the wire. But generally have no isues with over sized liners. If you have trouble with the arc length not being stable, or with the stickout pulsing, that's a symptom that could be related to the large liner- small wire setup. Small diameter wire can bunch up inside the liner and then straighten out. If it happens, try straightening out the gun cable and check to see if the problem dissappears. Reply:I run 1/16" liner almost exclusively. I just take the contact tip off when I feed wire to avoid hangups there.
