Got a Volvo oil pan to repair this AM...I just LOVE IT when I get it and it's just pulled off the motor and that's that..Just drain it out and give it to him..I guess the aluminum tape patch just 'aint gonna work....After fighting with it to get the adhesive off AND the layer of epoxy under it I got it clean enough to proceed..Could not get to the inside to clean it AT ALL (see pic 1) so this will have to do.Next post.....zap!I am not completely insane..Some parts are missing Professional Driver on a closed course....Do not attempt.Just because I'm a  dumbass don't mean that you can be too.So DON'T try any of this **** l do at home.
Reply:This was a very good casting (For once) to weld on..Seeing as I could not get to the inside we just proceed like we did..I went up the side first to deal with the crack and then I just went around in circles on the hole until it was all closed up..Then I hit it with the die grinder to take the top layer off then gave it the treatment one more time..Ground it down one more time and filled it up with a quart of Acetone and let it sit for 1/2 HR..Did not bother grinding down the crack in the side...Not needed..No leaks..Works for me.Now to deal with the oily MESS all over my table..Oh well.I get all the fun jobs.....zap!I am not completely insane..Some parts are missing Professional Driver on a closed course....Do not attempt.Just because I'm a  dumbass don't mean that you can be too.So DON'T try any of this **** l do at home.

Reply:Clean as best as you can, plan on the first several passes being crap and rely on them to 'trap' some of the crud, remove (grind out) the crappy passes, repeat until you actually get good weld passes.Yup.    The best laid schemes ... Gang oft agley ...

Reply:How much is a new oil pan?  I realize that some folks are willing to take a chance on losing an engine from an oil out situation, but what was the difference between the price of the repair and a new pan?  Was it an availability issue, maybe?  Without trying to start any animosity, it just seems like a huge liability risk if something happens and the oil leaks out.  If it leaks, you bought yourself a Volvo engine.  I'm sure them puppies arent cheap either.  Any of the shops I ever worked in had a policy against repairing a pan, even with an oversized drain plug kit.  They just didnt want the liability of a part failing.  I also would defend Zap as the best guy to do it right, but others might see this and attemp some Zap magic and end up in a fix.  Just an opinion from a different point of view.BobI'm spending my Kids inheritance, I dont like him that much anyway!!!!!!Enuff tools to do the job, enough sense to use em.Anybody got a spare set of kidneys?  Trade?
Reply:using mr. beckett's theory, just about everything has liability. you could weld a shelf on someones bookcase, have it break, a big book could fall and give someone a concussion (or maybe knock some sense in them). competent people make intelligent decisions and repair stuff properly every day, thank god! in the eyes of the lawyers, chicken little was an optimist. lets be careful, but don't fall into that mindset or all talent will be crushed. regards, tom.

Reply:Nice fix as always Zap.I'm amazed that you got it full of that much residual oil.I haven't done much to cars, but it seems to that there isn't that much of a chance of the pan spontaneously exploding. Heck, if aluminium tape and epoxy had been working to some degree, a fix like this would be solid.keep up the good work zap. I love seeing the work you guys do!
Reply:I love real life "fix this" posts, especially with aluminum. As a relative noob I did a repair for my neighbor. One of the legs on his chop saw broke off. Jb weld and whatnot later it ends up on my bench. As my first repair I was proud to bring it back to him better than new. Reply:Geezzzzzzzzzzzze!I forgot the specifics..120 amps wide open (Maybe)..Had to downshift the machine...1/16" 5356 filler..3/32" Red...You DO NOT want to go about this with lots of heat..Just enough to "Get things moving"..Patching a .090 thick pan don't need heat it needs finesse..(I could have added a patch over the hole but what fun is that?)Just get it to melt around the edges and add filler as you go.Too much heat all at once and you have a huge problem on your hands..Go slow and EASY or else you wish you never said "Yeah..I can fix that"...zap!I am not completely insane..Some parts are missing Professional Driver on a closed course....Do not attempt.Just because I'm a  dumbass don't mean that you can be too.So DON'T try any of this **** l do at home.
Reply:If it happened to crack, (which is unlikely, but I am just responding to RBeckett's post) the owner would likely notice an oil spot, or puddle on his driveway long before the sump level on his dipstick would noticeably move.  A catastrophic, sudden release of all oil contents in the sump is not going to happen unless the owner drives it over a rock or something.From my experience from owning various "oil leakers", it takes quite a lot of leaking (you will notice it on the ground wherever you park) to actually necessitate needing adding to add a quart to the sump in between oil changes.Looks like you did a decent job, Zap, (and were time-efficient on it as well with your strategy of not needing to access the inside.)  The hole probably gave you a little access to be able to clean in there.  If you left any oil in the back side of an aluminum weld would, I think it would have given you a pretty bad (high in porosity) result.

Reply:yeah, I'm with duane, floor jack slip or maybe doing motor mounts with a tranny jack to the oil pan not realizing how thin the pan is there... Reply:Zap, a question from someone aspiring to TIG: do you mind describing your pre-weld cleaning process? Seems like even a hint of residual oil would FUBAR the weld. Was there oil in the crack on the side of the pan, for instance?Thanks

Reply:Why don't people have enough sense to at least try to clean things like this off before they bring them in for repair, just a quick trip to the car wash would help. Reply:Welding-$85 per hour.  Parts cleaning $175 per hour, 4 hour minimum.   You bring it in clean or you pay for it Jack!Lots of toys.
