Well I've been fine tuning my machine (25lb. 140e), which I now understand can be as little as a "nudge" on either volts or wire speed. The lap weld (spray) is two pieces of 1 inch square stock 1/8" thick. This time I did wire brush the joint, but did no preheating with 100% argon at 30cfh. Wire is 4043 AL .035" dia.I still have more heat available using the .035 wire, and fair amount more if I switch to 3/64" wire. Reply:I've tried it on a Hobart handler 120 with no success. You should switch to 5356 if you're trying to push it through the regular gun. 5356 is a lot stiffer. Still, I couldn't make it work.
Reply:Could We see a bend test?

Reply:So ... I have never had success with a mig and aluminum ... basically because I tried to my standard gun.  I put up a post about this just a couple days ago.  Maybe someone could see it and give me some advice.  I have a Airco Dip Pak 300 MTS and want to give this a try. Thanks .... Mike

Reply:I have a buddy with a new 140 amp Lincoln Pro Mig from Lowe's...He welds really decent alum mostly with it...No spool gun, with .035 4043. 10 ft torch, and he keeps welder located where torch is not curled or bent tight...never had a birds nest....don't know if he runs larger electrode than .035.
Reply:No one has said that you can't spray with a 120v machine and Al- it's actually a spray process. What we have stated is that it's not ideal and it is limited to about 1/8".As you have noticed- AL needs exact tweaks to make it run smoothly and with some of the tapped 120v machines you just can't find the sweet spot.Using the regular gun- you have to switch to a teflon liner and you do need to purchase a jug of argon.Ed Conleyhttp://www.screamingbroccoli.com/MM252MM211 (Sold)Passport Plus & Spool gunLincoln SP135 Plus- (Gone to a good home)Klutch 120v Plasma cutterSO 2020 benderBeer in the fridge

Reply:In my experience the transition to spray requires minimum 160-170 amps for .035 al.   The first picture shown is about as good a weld as I'd expect from a std setup 120 mig.Briggs weldnpower 225/210/cvLn-25 suitcaseMillermatic 130

Reply:Originally Posted by fpsWhat I'm having trouble with is in another post of my first welds, while using 1/4" AL to 1/8" larger square stock, it was suggested I had too much heat, and with that I am in total agreement. IOW, if I have easily have enough heat for 1/4" AL, is it possible that the newer inverter 120v machines are "changing the old theory" that 120v machines can't compete with the big boys for "general fabrication".Here's the old pic of 1/4" flat stock to 1/8" retangular tubing.
Reply:I wouldn't say a bigger machine is any better at welding anything that 120v mig is designed to weld, Both should weld pretty much the same.Briggs weldnpower 225/210/cvLn-25 suitcaseMillermatic 130
