I have never had this happen and its anoying the crap out of me. I have an esab power compact 205 mig. It's running mixed gas has er70s wire in it with a Tbi industries torch. I have tried changing torches. I've tried adjusting the drive rollers I have put new wire in it (which did help for about 2 minutes. All it wants to do is pop and spit and do stupid things and not damn well weld. It however does a good job of imitating a machine gun.This thing is making me look like a complete amateur.Gear: Esab power compact 205 with tbi industries torch         BOC Smootharc 185dc tig         Miller Syncrowave 350LX
Reply:Could it be a power supply problem to the feeder mechanism or maybe the drive rollers are worn?
Reply:Bad ground?Too small/long an extension cord?
Reply:I am thinking either its a ground issue or a drive roller issue. I have had it plugged straight into a wall socket and it still does it wanted to be sure it was not a power issue. Reply:I wonder if its the drive roller. I notice that when the drive roller is installed. (I dont think its a factory one) that the groove does not completely line up with where the wire feeds, it sort of sits to one side about half a mill I will get an appropriate sized washer tomorrow and see how it goes.Gear: Esab power compact 205 with tbi industries torch         BOC Smootharc 185dc tig         Miller Syncrowave 350LX

Reply:Here's a tip that I learned from Jody at Weldmonger.com:Measure the wire feed speed with a stopwatch and measuring tape.  Point the gun out into an open space, and use the stop watch to trigger the gun for 6 seconds.  Then measure the amount of wire that comes out with a measuring tape.  Release the tension on the feed rollers and manual spoolly the wire back into the machine.  Then try it again a couple of times to see how consistent the machine is.I used this technique on my Miller to calibrate the wire feed speed.  Some prior owner had messed with the internal pots trying to get more out the machine and it didn't work right.  I set the pots so 100% gave me what it indicated in the manual for max speed, and 0 gave what the manual said for minimum, then measured every 10 increments on the dial (10, 20, 30..100).  I made a chart that stays in the machine with wire feed settings vs inches per minute.Lincoln AC 225Miller Auto Arc 130 (Mig)Thermal Arc 186 AC/DC Inverter (Tig/Stick) - the "no excuses" machine
Reply:Have you fixed your ground clamp connection yet? Bad ground causes your symptoms. If you are still running the sheet metal ground clamp junk it for a cast one.

I met a guy who is an industrial electrician and he had a look at my machine and checked something things and we found that there had been a failure in the capacitor bank. I had other things come up and didn't have the time or money to deal with it at the time so into the corner my mig went. Well its been very frustrating without my mig so the other week I pulled it out and decided to fix it myself. I have the factory wiring diagram and knowing whats wrong I figured what the hey I can fix this. Well after some ringing around the capacitors proved hard to find. Well impossible is probably a better description. I contacted the manufacturer of the capacitors in Germany and told them the specs, they put me onto a supply company in Germany who just happened to have 6 of the required capacitors so I brought all of them. They are on there way. I am also while I am at it going to make a new earth cable and replace all the earth fittings in the machine. I also want to check everything to be sure I don't have a repeat failure any time soon. Reply:just a question, once you got the specs on the capacitors, there wasnt any supplier here that had them? I would think they would be the same or close to the capacitors used in other brand welders of the same size???

Reply:Replacement and spare capacitors have arrived from Germany! Very happy. Now to get it back working again. I also for some strange reason received 2x Motor start Kondensators which I did not order. I believe that may be a mistake so have emailed the supplier and hope to find out who they were supposed to be for so that I may send them to the right place.
